Sorry no answer but you are not alone. My 67 has the same gaps. Made me think something was missing or the duct was put on wrong, but I didn't see any obivious errors. On rainy days I have to carry a rag to wipe the inside of the windshield. (Every show I've been to this year it has rained. I should go to more shows so the drought would end.) I've considered using duct tape to close the gaps. But would like something better.

Lance, use some one sided cap tape or sponge tape to seal off,glad to see you are progressing nicely on your 66!

I had the same problem in my 64. I tried an aftermarket heater,ac,defrost, but it didn't work any better. I'm in the process now of installing a complete under dash unit from a toyota camry. I cut out the whole defrost duct and made my own. I will have pics on my website soon.
