66 Chevelle Malibu diff problems

Hey guys, this is a fun one,
I am restoring my dads 66 chevelle malibu and have run into a issue with the the spider gears in the diff. A little background: my dad heard a noise and continued driving. I opened the diff to find all internals trashed. I found a replacement 8.2 on ebay, the guy pulled it out of another 66 that only had 45000 miles on it. Both the old carrier, new carrier and axles are all 28 spline, I counted this dozens of times. Now the problem, the axles won't go into the side gears. I have looked and looked and cannot find different diameters for the gears or axles. Everything shows there is only one side gear application and one shaft application for the 65-67 8.2. Why am I beating my head on the wall.

is the spline dinged? is it possible you have a 64 part? maybe a bop unit? jim

To follow the above, my 66 came to me with a 8.2 in open 331 axle. I swapped it for what I was told was a 64 El Camino axle with a 373 eaton posi. My original 28 spline axles fit fine. Then one wore out, ie, groove on the driver side where the it rides in the bearing.

A set of Summit axles also fit fine.

Can you test fit the axles back into the old side gears to check?

Others here have more info, but there is supposed to be some difference in the 64 ten bolts concerning the axle splines. That may be your issue, but all my stuff has worked.

Also, make sure the side gears and small pinion gears are all properly aligned when trying to assemble.

Codes from my case and tube
Case: 3875744N-1966 10 bolt
Tube: 3.08:1 nov 10th Buffalo

Code from replacement carrier
GM3832414- 1965 chevy, Chevelle w/ 3.08, 3.36 ratio

Am I missing something here, by code everything should work together.

I did take the side gears out to test fit and they do not go onto the axles

I can't find any information on the casting number 3832414. I suspect that you have a '64 part. All '65 to '72 Chevy 8.2 10 bolt axles are the same diameter and have the same splines. The '64 splines were cut on a different angle. The '64 to '72 BOP 8.2 10 bolt also has 28 spline axles, but the diameter and splines are different from the Chevy 8.2.

If you have a good housing, you could just buy an new Eaton posi and axles, and it should all fit.
