I've got a 67 chevelle thats close to being painted. The one thing that I dont know what to do with is the gap between the 1/4 panel and the extensions. I dont think that its smoothed out with bondo, I think that would just crack anyway. is it just filled in with the paint gasket and sealer or ?? how should that area be completed before paint ?

I believe it's the same as my '66, which just uses a gasket, however, I just looked in OPGI and NPD catalogs, and only '66 extension gaskets were listed.
Also, you wouldn't want to fill the gaps on '66 extensions because the inner tailight bezels are screwed from the inside. Removal of the extension is required for access.
I hope this helps, although similar, '66 and '67 aren't always the same.

How bout bolting them up with an 1/8" stack of washers on the studs so it stands off the body while you paint it.

I have seen guys doing like 67shovel stated with washers to space the pieces apart to blow the paint around the edges and then take them out later. I've also seen poor fitting extensions on cars. You want it to look like it was all one piece at one time and then a sawzall was used to cut them apart and the edges of each panel slightly rounded. If it's dome well then the reflecion in the paint will be even from the one side to the other across this gap and the panel levels will be the same from one section to the other.
